As lithium-ion powered forklift fleets are widely adopted in logistics, manufacturing and warehousing scenarios, the configuration of external chargers has become a core part of daily fleet operation. Many facility operators tend to overlook the matching rules of cable length and output parameters for external chargers, which may cause unnecessary energy loss, hidden safety hazards and shortened service life of battery packs in long-term operation.

Cable Length Requirements

The selection of charger cable length should be adjusted according to the actual distance between the fixed charging point and the forklift parking position, with core reference to the allowable voltage drop in the whole circuit. For scenarios where the parking distance is within 3 meters, the matched regular industrial charging cable can meet normal operation needs, and operators do not need to replace extra-long cables to avoid unnecessary winding and tripping risks. For scenarios where the distance between the charging power source and the parking spot ranges from 3 meters to 10 meters, operators should choose cables with appropriately increased conductor cross-section, to keep the total circuit voltage drop below 5% of the rated output voltage of the charger, avoiding abnormal interruption of charging caused by insufficient voltage. It is not recommended to use a charging cable longer than 25 meters in any regular operation scenario, as too long cables will bring continuous extra energy loss during high-current charging, and the accumulated heat may increase the aging speed of the cable outer sheath. For scenarios where the cable needs to be dragged frequently across the operation aisle, operators should add a wear-resistant protective layer on the surface of the cable to reduce damage caused by rolling of passing vehicles.

Output Parameter Requirements

The output parameters of external chargers for lithium forklift fleets need to match the overall specifications of the fleet’s battery packs first. The rated output voltage of the charger should be controlled within the range of 95% to 105% of the nominal voltage of the matched lithium battery pack, to avoid triggering frequent protection or even damage of the battery management system on the forklift side. The maximum output current of the charger should not be lower than 90% of the maximum allowable charging current of the corresponding battery pack, to ensure the normal charging efficiency within the specified time window. Meanwhile, the maximum output current should not exceed 120% of the recommended charging current of the battery, so as to avoid continuous overcurrent impact on the battery structure during long-term operation. The charger should also keep stable output performance during the whole charging cycle, with smooth switch between constant current stage and constant voltage stage, to avoid abnormal fluctuation of output parameters that will affect the battery health status.

Standardized configuration of cable length and output parameters can effectively reduce the overall operation cost of the lithium forklift fleet, reduce unexpected downtime caused by charging failures, and create a more stable working condition for the whole fleet.
